Plenum, Duct sealing

Always trying to improve, so here's the question: I've been sealing the joint between the unit and plenum, as well as the takeoff's with silicone caulk and using aluminum duct tape for the duct and round pipe joints. Would it be better to use Hardcast (or equivalent) for these areas, and do you have any tips for neatly applying it? I've never tried it, but I've seen a lot of sloppy looking joints. I just want to do the best job possible, and be proud of it when I leave the basement. John P.S. About how far does a 4 Gallon bucket go and does it have a shelf life?

I hate mastic. Pain in the butt to apply. Looks like crap.

Silver/gray silicone, or metal tape all the way.

I got up in my attic and some one did a 410a install before i bought the house and the hole plenum was leaking air and they put duct mastic on all the collor connectors for the flex duct and they were all leaking to so im just taping everything and the sensing bulb for the txv was exposed out of the box and the only wraped half of it in insulation

I have always hated the hardcast mastic myself. It is very messy. However I have run into a few instances where I had used tape and for whatever reason the inspector wanted "pookie" (anyone know where this term was coined or why?) I find that using blue painters tape to mask off straight lines apply product and then remove tape right away. Your finished lines will be as good as your taping. Its best to keep a garbage receptacle at hand when removing the tape and also to remove the tape before the product dries so it doesn't peel off with the tape. It produces really good results usually. The downside is the amount of time it can take to apply the tape and then peel it off, quality always counts.
Its going to depend on your application as far as how long a bucket lasts and I prefer the stuff with fiber material in it, it's usually less runny and allows you to apply it neater. I have always notched the lid of the bucket with some snips so I can keep the brush handle out of the bucket and keep the lid on when not in use. (If you don't use it often that is probably a bad tip)
