Finally broke down and purchased 2 Honeywell 4" and 5" Return Grille Filters
Both were <$ but I'm hoping they make up in convince and better air flow than those 1" pleats I've been using.

They certainly do. Typically they outperform 1" filters even when visibly dirty.

you could have just gotten a 4" media filter with a 1" lip to
fit into existing return filter grill. just have to shop a bit for them.The cure of the part should not be attempted without the cure of the whole. ~Plato

I bought a case from hvac supply.
not a bad price that way. about the cost of

that link is for the type of media filter that requires the return air filter grill be replaced.
