Sorry it took so long for the followup. Most all were right:AIRFLOW! Here is what I've learned,just because a system has been running for several years does NOT mean it was installed...

Sounds a little low on charge,fixed orifice:charge by superheat. If you pulled a good vac on system,(how many mic's ?)that should eliminate noncondensibles. Did you weigh in charge? Possible pressure...

I am wondering what most of you are using to measure airflow across an evaporator? I vaguely remember a formula using static pressure and a square root X 4005(I think)divided by something to get cfm....

Sounds like the drain's clogged and it's running down the lineset. Have the drain cleared and rewrap the insulation that got torn looking for the leak.

1 Need more combustion air for winter:leave panel off :)
2 Need more airflow:leave filters outside unit :)
3 Need vent for drain: remove tape :)
Need different job: complete steps 1-3

NOW THAT is attention to detail :) Wish a couple guys I"ve had to work with were that ambitious! If you hire him for tearouts will you pay him with copper or aluminum?

Is your thermostat getting any airflow from a nearby supply register? Is it centrally located on an inside wall near a return air vent? Can you pop the cover off and see the mercury in the bulb...
