90%- standing pilot with normal flame until main ignition then flame on pilot licks up against top of fire box causing flame rollout to trip do to heat...any ideas

No such thing as a standing pilot 90% furnace that I've ever seen.

Sounds like a failed heat exchanger. Not uncommon from ICP furnaces, especially mid 90s vintage. Call your favorite dealer, the HX is under warranty, you would pay labor.

Sounds like heat exchanger is gone. I wouldn't even mess with fixing it if you can afford the money on a good named brand furnace. (i.e. Trane, Lennox, Carrier, Goodman, Rheem/Ruud) They'll probably end up charging you pretty much the same price as a new one on labor on heat exchanger replacement.
